ROUND-WIRE LAMINATED FLAT CIRCUITS

Round-wire, laminated flat cables provide an additional manufacturing capability that is particularly suited for development applications and few-of-a-kind production. These laminated cables do not require the special tooling that is necessary for molded cables; therefore, cost and lead time are reduced. Layup, lamination, and contouring techniques were developed for complex cable configurations, including small-radius bends and multiple breakouts.

Bendix now makes four component parts for one precision mechanical assembly from investment castings rather than from wrought-stock machined and welded assemblies--a conversion based directly on the cost saving potential. With proper evaluation of metal components for casting suitability and usage, manufacturers may realize cost saving far beyond their expectations.

LIGHT EMITTING DlODE TESTING AND ANALYSIS

This report covers the work done to analyze the optical output of a Light Emitting Diode. This diode consists' of a Monsanto MV2 LED chip in an MV50 package. A calculator based instrumentation system is described including programming techniques used to reduce and display data. A Light Instrumentation System with specially designed fiber optic cables is described which gathers data for processing by the calculator based instrumentation system. Future work will include analysis of the RCA 8571 Photomultiplier Tube.

ULTRASONIC WELDING OF ELECTRICAL TERMINATIONS

Smooth weld tip and anvil surfaces are recommended; electrical discharge machining (EDM) surface finishes damage weld materials. Copper-to-aluminum samples showed no weld degradation following environmental tests. Materials must be of similar hardness to achieve high quality welds, and soft materials are sensitive to machine parameter changes.

The mechanical, physical, and thermal properties of a glass microballoon-filled polybenzimidazole resin have been measured for test specimens molded by three manufacturing processes. The material, Imidite X386, has been shown to be a high strength, thermally stable structural foam.

PLATING ON POLYIMIDE

Electroless coatings of nickel and copper from five electroless solutions were deposited on polyimide. Thicknesses approaching 90 microinches (2.3 micrometers) could be obtained but increasing the coating thickness beyond 90 microinches could only be achieved by electroplating. Four etching solutions for polyimides were investigated to determine their effect on the adhesion of the electroless coating to the polyimide.

EFFECTS OF VARYING FORMULATIONS OF THREE TDI POLYURETHANE FOAMS

Studies were conducted on three TDI polyurethane foam materials to improve production yields of molded-to-size parts. The effects of changes in cell. stabilizers, emulsifiers, catalysts, and the blowing agent were investigated. To evaluate formulation modifications, tests were performed to determine compressive strength, foam reactivity, and free-rise density. Changes in the visual appearance were also documented. Silicone surfactants were found to be superior to organic emulsifiers. In addition, an increase in water content produced parts rated superior to those produced by using the standard formulation for one material, Rigifoam 6003-2.5.

A forming station has been designed and fabricated. The forming stations allow automatic control of the pressure, temperature, vacuum, and cooling cycles required for pressure/vacuum dies used to form or bond aluminum-Mylar laminate, Mylar films, and polycarbonate sheets.
